This is probably way off base, but are you using exact case in all your links? Since you're on Solaris, URLs are case sensitive. I've found the same kind of intermittent behavior when I had links where the case didn't match the design element exactly. I think that when the design element is cached, subsequent requests will work regardless of URL case. But when it is not cached, only the proper case requests will work. Of course this doesn't explain why the keyfile password would come up blank in your debugging; just a thought.
